What refractory materials are used for the kiln mouth of a cement rotary kiln?

The kiln mouth of a cement rotary kiln (the discharge end, also known as the area from the front end of the burning zone to the kiln mouth guard plate) is one of the most severely stressed areas in the entire rotary kiln operation. It primarily endures the following extreme conditions:
Material temperature (1400–1550℃) and flame temperature
Intense scouring and abrasion of the clinker (due to the high hardness and high velocity of clinker particles)
High chemical erosion by alkali, chlorine, sulfur, and other substances
Frequent rapid heating and cooling (thermal shock caused by kiln starts and stops, as well as brick falls)
The kiln shell has rapid heat dissipation and a large temperature gradient, making it prone to deformation and thus subjecting the refractory materials to significant mechanical stress.
Therefore, the selection of refractory materials for the kiln mouth and their actual service life directly affect the kiln’s operational rate. Currently, mainstream cement plants both domestically and internationally generally use the following refractory materials in the kiln mouth—especially in the castable section of the kiln mouth and the area from 1 to 3 meters behind the kiln mouth guard plates—ranked according to frequency of use and effectiveness from highest to lowest:
Front end of the kiln mouth: 0–1500 mm (special castable section)
High-strength, anti-scaling, and anti-abrasion castable (corundum-spinel-silicon carbide-based)
Corundum-mullite-SiC castable, steel-fiber reinforced
High resistance to clinker abrasion, excellent resistance to alkali attack, and capable of withstanding more than 10 thermal shock cycles; service life: 12–36 months.
Castable section behind the kiln mouth guard plate
Thermal-shock-resistant spinel castables or steel-fiber-reinforced high-alumina castables
Spinel castables, corundum-spinel castables, and chromium-containing castables (some plants still use these).
Excellent thermal shock resistance (up to 20–30 cycles), with a service life of 8–24 months.
Kiln mouth guard plate (casting itself)
High-strength heat-resistant cast steel + refractory castable protective layer
ZGCr25Ni20, composite wear-resistant lining plate + 30–50 mm thick castable material
The lining board has a service life of 3 to 8 years, and the castable protective layer should be replaced every 6 to 18 months.
The scheme for continuing to use the old line
High-alumina bricks/magnesia-chrome bricks (phased out)
Special anti-spalling high-alumina bricks, direct magnesia-chrome bricks
It is prone to alkali cracking and severe spalling; nowadays, it has largely been replaced by castables.
Currently Recommended Kiln Chamber Material Combinations (Actual Cases from 2023-2025):
1. The front 0.8–1.5 m of the kiln mouth: Use alumina-spinel-SiC castables reinforced with steel fibers or steel pins.
◦ Al₂O₃ ≥ 80–90%, with composite addition of SiC + Si₃N₄
◦ Typical lifespan: 18–36 months
2. 1–3 m behind the kiln mouth guard plate: low-cement spinel castable or steel-fiber-reinforced spinel castable
◦ Good thermal shock resistance (withstands over 30 cycles of water-cooled thermal shock without cracking)
◦ Typical lifespan: 12–24 months
3. Some large-scale production lines: When using zirconium-corundum castables, the service life can consistently exceed 24 months.
Why have castables completely replaced bricks?
The thermal expansion differences around the kiln mouth are significant, making bricks prone to displacement and brick fall-off.
The castable material has excellent integrity and strong adaptability to the deformation of the kiln shell.
After being reinforced with steel fibers, the resistance to clinker erosion far exceeds that of bricks.
After construction, it can be quickly baked and put into production (3–5 days).
